For many of us today, the term ‘electric motor’ conjures up the image of an electric car, but electric motors play an essential role in thousands of other devices. In fact, there is hardly a piece of equipment used in the home that does not have an electric motor in it. But electromobility is, of course, the growth market with electric drive systems found not just in electric cars but also in e-bikes and e-scooters. Electric motors are also used to power drones – the unmanned aerial vehicles that will be playing an increasingly important role in logistics, emergency response and in the traffic and transport sector.

If electric motors are to become more efficient and environmentally friendly, attention is usually focused on the battery. But losses can also be reduced in the electric motor, thus increasing the efficiency of the drive. This can be achieved by reducing iron losses. In the AM2SoftMag project (Additive Manufacturing of Amorphous Metals for Soft Magnetics), an international research team led by Saarland University, together with partners from science and industry, is now planning to research a motor in which the magnetic field conducting components are 3D printed from metallic glass.

Electric motors can be found in many everyday helpers: Household appliances, e-scooters, electric bicycles, drones and many other devices are powered by them. But there is one problem: The smaller the motors, the greater the efficiency losses due to a magnetic phenomenon known as iron losses. An international research team now wants to drastically reduce these losses by using so-called metallic glass instead of conventional iron alloys.
To achieve this goal, they are receiving three million euros in funding from the European Union.

Selective laser melting of an Fe-Si-Cr-B-C-based powder was used to additive manufacture a massive amorphous rotor. The rotor has record large dimensions for an amorphous alloy with diameter of 60 mm and height of 46 mm. The rotor has an internal complex shape to greatly facilitate the channeling of the magnetic flux. The rotor has extraordinarily high values of hardness of 877 HV. The measured soft magnetics are high magnetic susceptibility, small coercivity, and relatively high magnetic saturation.
